Abstract:
Provided is a polymerizable non-aqueous dispersion, wherein the non-aqueous dispersion comprises: (a) a polymerizable component; and (b) polymeric microparticles dispersed in a continuous phase, wherein the microparticles comprise a dispersion polymerization reaction product prepared from a reaction mixture comprising an ethylenically unsaturated monomer, and an acrylic polymer stabilizer, and wherein the continuous phase is the same as or different from the polymerizable component (a). Also provided are optical articles prepared from the polymerizable non-aqueous dispersions.

WHAT S CLAMED !S:

1 , A polymerizabie non-aqueous dispersion, wherein the non-aqueous dispersion comprises;

(a) a po!ymerizabie component as a continuous phase; and

(b) polymeric rnicroparticles dispersed in the continuous phase, wherein the microparisc!es comprise a dispersion polymerization reaction product prepared from a reaction mixture comprising an ethylenicaily unsaturated monomer, and an acrylic polymer stabilizer.

2, The polymerizabfe non-aqueous dispersion of claim 1 , wherein the polymerizabie component (a) comprises two or more ethylenic unsaturations,

3, The polymerizabfe non-aqueous dispersion of claim 1 , wherein the polymerizabie component (a) comprises at least one monomer, oligomer, and/or prepoiymer of any of: ailyl functional monomer; {meth)acry!ate functional monomer; polycarbonate precursors; polyurethane precursors; po!yureaurethane precursors; polythiourethane precursors; poiyamide precursors; styrene; and mixtures thereof.

4, The pofymerizable non-aqueous dispersion of claim 3, wherein the polymerizabie component (a) comprises at least one ally! functional monomer and/or (meth)acryla!e functional monomer.

5, The polymerizabie non-aqueous dispersion of claim 4, wherein the polymerizabie component (a) comprises diethyiene glycol bis(aliylcarbonate).

6, The polymerizabie non-aqueous dispersion of claim 5, wherein the ethylenicaily unsaturated monomer comprises diethyiene glycol bis(a!iyfcarbonate).

7, The polymerizabie non-aqueous dispersion of claim 1 , wherein the non-aqueous dispersion further comprises a radical initiator.

8, The polymerizabie non-aqueous dispersion of claim 7, wherein the radical Initiator comprises a peroxy initiator.

9, The polymerizabie non-aqueous dispersion of claim 1 , wherein the polymerizabie component (a) comprises: (a) at least one first (meth)acry!ate functional monomer represented by the following Formula (I),

11. The po!ymerizabie non-aqueous dispersion of claim 1 , wherein the reaction mixture further comprises and aliphatic polyester stabilized seed polymer.

12. The poiymerizabie non-aqueous dispersion of claim 10, wherein the aliphatic polyester has a carbon to oxygen ratio of 4:1 to 20:1 .

13. The polymerizable non-aqueous dispersion of claim 10, wherein the aliphatic polyester comprises poiy-12-hydroxystearic acid.

14. The poiymeri2able non-aqueous dispersion of claim 10, wherein the polyester has a weight average molecular weight of 10,00.0 to 30,000,

15. The poiymerizabie non-aqueous dispersion of claim 11 , wherein the aliphatic polyester has a carbon to oxygen ratio of 4:1 to 20:1.

16. The poiymerizabie non-aqueous dispersion of claim 11 , wherein the aliphatic polyester comprises poly- 12- hydroxy-stearic acid,

17. The poiymerizabie non-aqueous dispersion of claim 1 1 , wherein the polyester has a weight average molecular weight of 10,000 to 30,000.

18. The poiymerizabie non-aqueous dispersion of Claim 1 , wherein the acrylic polymer stabilizer comprises a nonlinear acrylic polymer,

19. The poiymerizabie non-aqueous dispersion of claim 1 , wherein at least 90 percent of the microparticles have an average particle size of up to 300 nanometers,

20. The poiymerizabie non-aqueous dispersion of claim 19, wherein at least 90 percent of the microparticles have an average particle size of 180 nm or less.

21. The poiymerizabie non-aqueous dispersion of Claim 1, wherein the continuous phase Is essentially free of non-po!yrnerizabie volatile organic compounds.

22. An optical article comprising a polymer prepared from the poiymerizabie nonaqueous dispersion of claim 1.

23. The optical article of claim 22, wherein the optical article is a Sens, sheet product, scratch resistant lens, or scratch resistant sheet,

24. A poiymerizabie non-aqueous dispersion, wherein the non-aqueous dispersion comprises:

(a) a poiymerizabie component; and

(b) polymeric microparticles dispersed in a continuous phase, wherein the microparticles comprise a dispersion polymerization reaction product prepared from a reaction mixture comprising an ethyienscaily unsaturated monomer, and an acrylic polymer stabilizer, and wherein the continuous phase is different from or the same as the polymerizable component (a).

POLYMERIZABLE COMPOSITIONS AMD OPTICAL ARTICLES PREPARED

THEREFROM

CROSS-REFERENCE TO RELATED APPLICATIONS

[001] This application claims the benefit of priority from U.S, Provisional Patent Application No. 61/722,837, filed November 8, 2012, which is incorporated herein in its entirety.

FIELD OF THE INVENTION

[002] The present invention relates to po!ymerizabie compositions that are useful for preparing optica! articles.

BACKGROUND OF THE INVENTION

[003] Polymeric materials, such as plastics, have been developed as alternatives and replacements for silica based inorganic glass in applications such as optical lenses, fiber optics, windows and automotive, nautical and aviation transparencies, as we!! as transparent elements for electronic devices. These polymeric materials can provide advantages relative to glass, indudirsg shatter resistance, lighter weight for a given application, ease of molding, and ease of dyeing. Representative examples of such polymeric materials include, poiy(methyi methacry!ate), polycarbonate and poiy(diethyfene glycol bis(aliylcarbonate)).

|004] Improved impact resistance in the optica! articles mentioned above is always being sought for safety reasons and to allow for expanded applications.

[0051 ft would be desirable to develop polymerlzable compositions that provide desirable optica! properties to an optical article prepared therefrom, with improved impact resistance.

SUMMARY OF THE INVENTION

[008] In accordance with the present invention, there is provided a polymerizabie nonaqueous dispersion. The non-aqueous dispersion comprises:

(a) a polymerizabie component as a continuous phase; and

(b) polymeric microparticies dispersed in the continuous phase, wherein the microparticles comprise a dispersion polymerization reaction product prepared from a reaction mixture comprising an ethylenioally unsaturated monomer, and an acrylic polymer stabilizer. [007] The present invention also is directed to a polymerizable non-aqueous dispersion, wherein the non-aqueous dispersion comprises:

(a) a polymerizabte component; and

(b) polymeric microparticles dispersed in a continuous phase, wherein the micropartic!es comprise a dispersion polymerization reaction product prepared from a reaction mixture comprising an ethy!enica!!y unsaturated monomer, and an acrylic polymer stabilizer, and wherein the continuous phase is different, from or the same as the poiymerizable component (a).

f008] The poiymerizable non-aqueous dispersion of the present Invention is especially useful in the preparation of cast articles, e.g., optical articles such as case optical quality sheets and/or lenses.

DETAILED DESCRIPTION OF THE INVENTION

[009] As used herein, molecular weight values of polymers, such as weight average molecula weights (Mw) and number average molecular weights (Mrs), are determined by gel permeation chromatography using appropriate standards, such as polystyrene standards.

[010] As used herein, poiydlspersity index (PDS) values represent a ratio of the weight average molecular weight (Mw) to the number average molecular weight (Mn) of the polymer (i.e., Mw/ n).

[011] As used herein, the term "polymer" means hpmopoiymers (e.g., prepared from a single monomer species), and copolymers (e.g., prepared from at least two different monomer species).

[01 J As used herein, the term "(meth)acryiate" and similar terms, such as (meth)acryloyl and (meth)acrylic acid ester, means methacrylate and acry!ate. Either or both, when they exist, may be present in a composition.

[013] As used herein, the term "thio(meth)acrylate" and similar terms, such as thio(meth}acry!oyi and thio(meth)acryiic acid ester, means thiomethacryiate and thioacrylate, as above.

[014] As used herein, recitations of "linear or branched" groups, such as linear or branched alkyi, are understood to include: a methylene group or a methyl group; groups that are linear, such as linear C ? ~C 25 alkyl groups; and groups that are appropriately branched, such as branched C 3 -C 2S alkyi groups. {015| As used herein, the term "halo" and similar terms, such as halo group, halogen, halogen group, hallde, and haiide group means F, CI, Br and/or I, such as fluoro, chloro, bromo and/or iodo.

[016] As used herein the term "hydrocarbyl" and similar terms, such as ''hydrocarbyl substituerrt," means: linear or branched C C 2S alky! {e.g., linear or branched C C 10 a!ky!); linear or branched C 2 -C 2 s aikenyl (e.g., linear or branched C r C 10 a!kenyl); linear or branched C 2 -C 2 5 alkyny! (e.g., linear or branched C 2 -C 10 a!kynyl); C3-C18 cycioaikyi, including poly-fused-ring cycfoalky!, and poiycycloaikyl (e.g., C3-C10 cycioaikyi); Cg-C-je aryi, including poiycycISc or po!y-fused-ring aryi (e.g., C 5 ~C 0 aryi); and C e -C 2 4 aralky! {e.g., C e -C 10 aralkyl).

[017j As used herein the term "hydrocarbyl" is inclusive of "heterohydrocarbyi," which is a hydrocarbyl in vvhsch at least one carbon, but less than all of the carbons thereof , has been replaced with a heteroatom, such as, but not limited to, O, N, S, and combinations thereof. Examples of heterohydrocarbyis from which a hydrocarbyl can be selected include, but are not limited to: C3-C18 heterocycioalkyl (having at least one hetero atom in the cyclic ring), including poiy-fused-ring heterocycloaiky!, and polycyciicheteraatkyi; and C 5 ~C 8 heieroaryl (having at least one hetero atom in the aromatic ring), including polycyclic or poly-fused-ring heieroaryi.

Representative heterocycloalkyl groups include but are not limited to tetrahydrofuranyl, tetrahydropyrany! and piperidinyi, including but not limited to piperidin-4-yf. Representative polycyciicheterocycloalky! groups include but are not limited to, 7-thiabicyclo[2.2. IJheptanyl, 7-oxabicycloJ2.2.1 jheptanyl, and 7-azabicycio[2.2.1 JhepianyL Representative aryi groups include but are not limited to phenyl, biphenyl, naphthy!, anthraceny!, phenanfhrenyl and triptycenyl. Representative heteroaryl groups include but are not limited to furanyl, pyranyl and pyridinyi. Representative arafkyi groups include but are not limited to benzyl, and phenetbyl.

[019] As used herein, the term "optionally substituted" with regard to groups, including but not limited to, hydrocarbyi groups, alkyi groups, cycioalkyi groups, and ary! groups, means a group, Including but not l mited to, a hydrocarbyi group, alkyl group, cycioalkyi group, and/or aryl group, In which at least one hydrogen thereof has been replaced or substituted with a group that is other than hydrogen, such as, but not limited to, halo groups (e.g., F, CI, i, and Br), hydroxy! groups, ether groups, thiol groups, thio ether groups, carboxylic acid groups, carboxyiic acid ester groups, phosphoric acid groups, phosphoric acid ester groups, sulfonic acid groups, sulfonic acid ester groups, nltro groups, cyano groups, hydrocarbyi groups (including, but not limited to; alkyl; alkenyi; aikynyl; cycioalkyi, including pply-fused-ring cycioalkyi and poiycyc!oalkyl; beterocycioaikyl; aryl. including hydroxy! substituted aryl, such as phenol, and including poly-fused-rlng aryi; heteroaryi, including poly-fused-rlng heteroaryi; and araikyi groups), and amine groups, such as -N(R 1 )(R 12 ) where R 11 and R 2' are each Independently selected from hydrogen, hydrocarbyi and substituted hydrocarbyi.

[02OJ For purposes of non-limiting illustrat on, the hydrocarbyi, of a substituted hydrocarbyi, can be selected from one or more of the hydrocarbyi groups described previously herein, such as a linea or branched C C 2 s alkyl group, which can be substituted with one or more of the substituting groups described previously herein, such as one or more C 3 ~C½ cycioalkyi groups and/or one or more C 3 -Ci 8 aryi groups, for example, an ethyl group substituted with a c clohexyi group and/or a phenyl group. Unless otherwise indicated, all ranges or ratios disclosed herein are to be understood to encompass any and all subranges or subratios subsumed therein. For example, a stated range or ratio of "1 to 10" should be considered to include any and ail subranges between (and inclusive of) the minimum value of 1 and the maximum value of 10; that is, all subranges or subratios beginning with a minimum value of 1 or more and ending with a maximum value of 10 or less, such as but not limited to, 1 to 8.1 , 3.5 to 7.8, and 5.5 to 10.

[021] As used herein, the articles "a," "an," and "the" Include plural referents unless otherwise expressly and unequivocally limited to one referent.

[022] The terms "continuous phase " and "dispersed phase" will be understood by those skilled in the art, and are described in detail in Pure Αρρί Chem., Vol. 83, No. 12, pp. 2229- 2259 (201 ), incorporated by reference herein. [023] Other than in the operating examples, or where otherwise indicated, ail numbers expressing quantities of ingredients, reaction conditions, and so forth used in the specification and claims are to be understood as modified in all instances by the term "about,"

[024] It will be appreciated by those skilled in the art that the non-aqueous dispersions of the present invention are distinct from latex, which are aqueous dispersions. The present non-aqueous dispersions are also distinct from solution polymers, in thai the non-aqueous dispersions have a dispersed phase that is different from the continuous phase, while a solution polymer has a single, homogeneous phase. A "non-aqueous dispersion ' " as used herein is one in which 75 % or greater, such as 90 % or greater, or 95 % or greater, of the dispersing media is the non-aqueous poiymerizabie component, described below. Accordingly, a non-aqueous dispersion can stilf comprise some level of aqueous material, such as water.

[025] The non-aqueous dispersions of the present invention are poiymerizab!e compositions, The non-aqueous dispersions comprise (a) a poiymerizabie component as a continuous phase and (b) polymeric mic-roparticles dispersed in the continuous phase. The poiymerizabie component {a} may include monomers, oligomers, and/or prepo!ymers with poiymerizabie functional groups, such as ethylenically unsaturated groups. The poiymerizabie components may include species with sulfur, halogens or other substituent atoms or groups, provided they do not interfere with polymerization reactions. The poiymerizabie component may comprise, for example, a compound containing two or more ethylenically unsaturated groups such as a diailyl ester; e. g., diailyl polycaprolactone, a dsallyl carbonate such as Methylene glycol bis{ai!yl carbonate), and/or a diailyl phthalate such as diailyl Isophthalate, diailyl terephthalate, and diailyl orthophthalate. The poiymerizabie component may comprise a mixture of ethylenically unsaturated groups, such as, ally! ester of an unsaturated carboxylic acid such as the a!iyl ester of (meth)acryiic acid, or the diailyl ester of an unsaturated dicarboxyiic acid. Non!imiting examples of poiymerizabie components comprising three ethylenically unsaturated groups include, diailyl maleate, diailyl itaconate, diailyl fumarate, diailyl citraconate, diallyi mesaconate and diailyl glutaconate. Other materials include (meth)acryiic monomers, acyclic non-conjugated dienes, acyclic polyvinyl ethers, allyi-(meth)acrylates vinyl-(meth)acry!ates , di(meth)acryiate esters of diois, sulfur-containing di(meth)acrylate esters such as di(meth)acrylate esters of dithiols, di(meth)acryiate esters of poly(alkyieneg!ycol) diois, monocyclic non-aromatic dienes, polycyclic non-aromatic dienes, aromatic ring-containing dienes, diailyl esters of aromatic ring dicarboxylic acids, divinyi esters of aromatic ring dicarboxyiic acids, and/or mixtures thereof,

[028] Non-limiting examples of acyclic non-conjugated dienes can include those represented by the following general formula;

wherein R can represent C1 to C30 linear or branched divalent saturated aikylene radical, or C2 to C30 divalent organic radical including groups such as but not limited to those containing ether, ihioether, ester, thloester, ketone, poiysulfrde, suifone and combinations thereof. The acyclic non-conjugated dienes can be selected from 1 ,5-hexadiene, 1 ,6- hep adiene, 1 ,7-octadlene and mixtures thereof.

£027] Non-limiting examples of suitable acyclic polyvinyl ethers can include those represented by the following structural formula:

wherein R2 can be C2 to C6 n-afkylene, C3 to C6 branched aikylene group, or ~-[(CH 2 -~) p ~ 0--] Q --{--CH2 -) r --, m can be a rational number from 0 to 10, often 2; p can be an integer from 2 to 6, q can be an integer from 1 to 5 and r can be an integer from 2 to 10.

[028] Non-limiting examples of suitable polyvinyl ether monomers for use can Include divinyi ether monomers, such as ethylene glycol divinyi ether, d (ethylene glycol divinyi ether, triethy!eneg!yco! divinyi ether, and mixtures thereof.

[029] Di(mefh)acry!ate esters of linear diols can include ethanediol di(meth}acryiate, 1 ,3- propanedtol dimeihacryiaie, 1 ,2-propanediol di(meth)acrylate, ,4-butanediol di(met )acryfate, 1 ,3-buf.anediol di(meth)acrylate, 1 ,2-butanediol di{meth)acrylate ( and mixtures thereof,

[030] Di{roeth)acrylate esters of dithiofs can include, for example, di(meth)acrylate of 1,2- ethanedithiol including oligomers thereof, di(meth)acrylate of dimercapfodietbyl sulfide (i.e., 2,2'-thioethanedithiol di(meth)acryiate} including oligomers thereof, di(meth)aqrylate of 3,6- dioxa~1 ,8-octanedithiol including oligomers thereof, di(meth)acryiate of 2-mercapioethyi ether including oligomers thereof, di(meth)acrylate of 4 ; 4'-thiodibenzenethiol, and mixtures thereof,

[031] Further non-limiting examples of suitable dienes can include monocyclic aliphatic dienes such as those represented by the following structural formula: wherein X and Y each independently can represent CI -10 divalent saturated a!kyiene radical; or CI -5 divalent saturated alky!ene radical, containing at least one element selected from the group of sulfur, oxygen and silicon in addition to the carbon and hydrogen atoms; and R1 can represent H, or C1-C10 aikyl; and

wherein X and R1 can be as defined above and R.2 can represent C2-C10 aikenyi. The monocyclic aliphatic dienes can include 1 ,4-cyciohexadiene, 4-vinyl- 1 -cyclohexene, dipentene and terpinene,

[032] Non-limiting examples of polycyclic aliphatic dienes can include 5-viny!-2- norbornene; 2,5-norbornadiene; dicyciopentadiene and mixtures thereof.

[033] Non-limiting examples of aromatic ring-containing dienes can include those represented by the following structural formula:

wherein R4 can represent hydrogen or methyl, Aromatic ring-containing dienes can include monomers such as diisopropenyl benzene, divinyl benzene and mixtures thereof.

£034] Examples of dia!lyi esters of aromatic ring dicarboxylic acids can include but are not limited to those represented b formula:

(meth)acryiate, ethanediol di(meth)acryiate, 1 ,3~propanedio! di(meth)acrylate, 1 ^-propanediol di(meth)acry!ate, 1 ,3-butanedioi dl(meth)acrylate, 1 ,2- butanedioS di{meth)acryjate, ethylene glycol di(meth)acrylate, diethylene glycol di(meih)acry } ate, dimercaptodiethylsuifide di(meth)acrylate, 1 ,2-ethanedithiol di(meth)acryiate, and/or mixtures thereof.

Charge #1 was added to a 5-!iter, 4-necked flask equipped with a Dean-Stark trap. The reaction mixture was heated to reflux under a Nitrogen blanket and Charge #2 was added. After approximately 100 grams water was collected, a sample was taken to measure acid value. The reaction mixture was cooled to 30'C when the acid value fell between 29 and 30. The reaction mixture was then air sparged and Charge #3 was added. The reaction was held at 130°C until the acid value was at or beiow 0.4. Charge #1 was added Into a 5-liter, 4-necked flask and heated to 99°C under a nitrogen blanket. Charge #5 was added when the hold was complete, and the reaction mixture was heated to 135°C and held an additional 4 hours. Charge #1 was added into a 3-liter, 4-necked flask equipped with a motor-driven stir blade, a thermocouple, a nitrogen inlet, and a water-cooled condenser. The reaction mixture was heated to reflux (approximately 125°C). Charges #2 and #3 were added dropwise via addition funnels over 4 hours while the reaction mixture coniinued to reflux. After the addition was complete, the reaction was held at reflux for 1 hour, then cooled to 110°C, at which time Charge #4 was added over 10 min. The reaction mixture was held at 1 10°C for 1 hour. Afte the 1 -hour hold, the nitrogen blanket was switched to an air sparge. After sparging for 30 min, Charge #5 was added to the reaction flask followed by Charge #6. The reaction mixture was held at 1 10°C for 2 hours. The acrylic polymer solution thus obtained had an acid value 0.3 mg KOH per gram of resin (measured by titration); w 791 1 and Mn 2321 (measured by gel permeation chromatography using polystyrene standards); and a total free monomer content of <Q.50% (measured by gas chromatography).

EXAMPLES 7-12

into a glass jar was added the NAD of Example 5, CR-39 monomer, and benzoyl peroxide (3 pph) according to Table 7. The resulting mixtures were then stirred with a magnetic stirrer until fully homogeneous. Viscous samples also required intermittent sonicaiion to help soiubiiize the BPO. The samples were then degassed under vacuum, poured into a 3mm glass moid, and baked according to bake cycle A or B. Properties of -the cast sheets were then determined according to Table 1 , Haze was determined using using a HunterLab UltraScan PRO spectrophotometer in Total Transmission mode. The path length for sheet samples is equal to the sample thickness.

Bake cycle 8 - ramp from 25 C to 110°C over 24 hours.

Into a glass jar was added the NAD of Example 6 (97 pph) and benzoyl peroxide (3 pph). The resuiting mixture was then stirred with a magnetic stirrer until fully homogeneous. The sample was then degassed under vacuum, poured into a 3mm glass mold, and baked according to bake cycle B as described in the above Examples. A cured transparent sheet was obtained, but was too soft to resist Impact.

EXAMPLE 14: Synthesis of Dialiyl itaconate

The following ingredients were charged to a 1 liter reaction f!ask equipped with a reflux condenser, nitrogen blanket, Dean-Stark trap, temperature recorder, and heating mantel: 131 .0 grams of itacontc acid, 174.2 grams of ailyi alcohol, 180 grams of cyc!ohexane, and 4.8 grams of methanesulfon!c acid. The mixture was heated to reflux, and the water byproduct was collected in the Dean-Stark trap for a period of approximately 20 hours. The resulting product mixture was cooled to room temperature, washed with a dilute aqueous solution of sodium bicarbonate, and dried over a mixture of anhydrous sodium carbonate, anhydrous sodium sulfate, and activated carbon. It was filtered, concentrated to dryness, passed through a small amount of silica gel, and vacuum dried to remove volatiles. The desired product was obtained in 95.5% yield, with 99% purity based upon GC analysis, and the chemical structure was confirmed by N R analysis. EXAMPLE 15

Into a glass jar was added CR-39 monomer (76.2 pph), the dispersion from Example 5 (9.5 pph), diaiiyl iiaconat© product of Example 14 (9.5 phr), and NS-80 (a peroxide initiator purchased from AKZO Nobel) (4.8 phr).
